Production Process
Ink Mixing and Setup: CMYK inks are mixed and prepared according to the desired shades and color accuracy. Flexographic inks used in paper cup printing are usually water-based to adhere to food safety standards.
Ink Viscosity Adjustment: The ink is adjusted to the right viscosity for optimal transfer to the substrate (paper material). The ink is loaded into the ink stations on the flexo press.
Substrate Feeding: The pre-cut paper rolls (which will later be converted into cups) are fed into the machine.
Anilox Roll Ink Transfer: Ink is transferred from the ink fountain to the anilox roll, which regulates the amount of ink transferred to the printing plates. Each color (Cyan, Magenta, Yellow, Black) has its own anilox roll.
Plate Cylinder: The printing plates for each color are mounted on separate plate cylinders. As the substrate passes through each station, the plate cylinders pick up ink from the anilox rolls and transfer it onto the paper in a sequential manner, building up the image.
Impression Cylinder: The paper substrate is pressed against the impression cylinder, which applies pressure and ensures the ink is transferred evenly from the plate to the paper.
Drying Process: After each color is applied, the paper passes through a drying unit (typically hot air or infrared drying). This ensures that the ink dries before the next color is applied, preventing smudging or mixing.
Repeat Process for Each Color: This process is repeated for all four colors (CMYK), building up the full-color image.
Rewinding or Sheeting: Once the printing process is complete, the printed paper is either rewound onto rolls or cut into sheets, depending on the next stage of production.
Quality Control: Continuous monitoring of color accuracy, registration (alignment of colors), and print quality is performed. Any deviations are adjusted on-the-fly.
Die Cutting: After printing, the paper rolls are fed into a paper cup forming machine where they are cut into individual pieces.
Cup Forming: The cut pieces are then formed into the cylindrical shape of a cup, with the printed design on the exterior. The cup bottoms are also attached during this stage.
Inspection and Packaging: The finished cups undergo a final inspection for quality, and then they are packaged for distribution.
